These single-layer aluminum PCBs were built for effective heat dissipation and high-voltage isolation. The order comprised 10 boards with an elongated 65 × 633 mm footprint on 1.0 mm thick aluminum substrate rated at 1.0W thermal conductivity, 1 oz copper, and standard 10/10 mil track spacing. Black solder mask, white silkscreen, and HASL Lead Free surface finish were applied over the dielectric layer, while the 1.5 mm minimum hole size and AC2500V withstand rating dictated specific material preparation and lamination parameters to maintain dielectric integrity.

 

Metal base preparation and thermal insulation lamination were performed first to secure the circuit layer without introducing stress along the extended board length. Subsequent circuit imaging, etching, solder mask application, molten solder coating, and hot air leveling steps were sequenced to preserve flatness and coating uniformity across the full dimension. Heat dissipation control measures during processing ensured the aluminum core retained its specified thermal performance.

 

Electrical testing at the end of the 2.4-day production run confirmed all ten boards met requirements, delivering consistent results for this narrow, thermally demanding aluminum PCB configuration.
