This single-layer aluminum PCB measured 82.12 × 207.16 mm with 1.6 mm thickness and used AL-01-B30L base material rated at 3.0 W/m·K thermal conductivity. Produced as 10 single pieces, the order featured asymmetric copper of 1 oz / 3 oz, lead-free HASL surface finish, cold-white solder mask on the top side only, and black silkscreen. Minimum holes were 1.5 mm with standard 10 mil line/space. The aluminum PCB design carried an AC3000V withstand rating with 100 % high-voltage testing, and the 8-day schedule included 100 % AOI inspection.
DFM review resolved several single-sided and geometric constraints. Because the board is single-sided, hole-copper requirements were disregarded. Trace and solder-mask pads of identical size risked solder-mask residual on the pads; openings were enlarged 0.05 mm per side. An 8.6 mm hole exceeded available drill sizes and was converted to a routed slot controlled to ±0.1 mm. Tight trace-to-trace and copper clearances were adjusted by minor trace relocation to eliminate short risk. Silkscreen characters and frames overlapping pads were enlarged or shifted, with acceptance of partial character frames where necessary. Production numbering was added on the silkscreen layer at the confirmed location.
Confirmed pad-opening, slot conversion, clearance, and silkscreen adjustments were implemented prior to production. The boards achieved consistent HASL thickness consistency on aluminum together with full high-voltage integrity. Electrical test reports and quality certificates accompanied the shipment, confirming the panels met the specified thermal, mechanical, and electrical requirements.
